I've had this happen as well. It turned out to be something weird with the .stl and how it got sliced. Thank god it didn't happen early into the print.

No disadvantage to aluminum except weight and cost.
My two cents:
Kill the round or chamfered design and make the Max more enclosure friendly. I can't envision increased product cost as the result of doing this.
