I don't know about the Polygonhell Repetier branch, or the Marlins that are used on the Rostock Max, but these firmwares should support command M500~M503 for EEPROM management. The Printrbot Marlin flavors do, and it's quite convenient to change most of these things without having to recompile ...

What about just printing the valleys then using a spackle blade to fill them with solder paste? A guy named Jerrill just posted a proof of concept for this technique. It's almost certainly water absorbed into the plastic, and yes, it can cause pitting. The pop is the sound of it vaporizing (it's above 100ºC after all) in contact with the hot end. Yes, baud rate is critical. The host (Printer Settings) rate MUST MATCH the firmware. I think a lot of us use: #define BAUDRATE 250000 and set that in the host too. I'm surprised to see so many firmwares using such high baud rates. There's really no value to going so extreme, is there? Some weaker ...

Just a thought, but since "all laser cutters produce tapered cuts," you might find the nut will go in more easily from one side of the board, while being quite tight from the other side of the board.
