40mm Layer Fan, Nozzle Type, any hotend [v2.5 - 2-19-15]

Description:
It's a fan shroud with a nozzle to mount one 40mm fan on a Rostock Max v2. I use it with an E3D v6, but it should work with any hotend.
Version: v2.5

Version History:
v2.5: Thickened the mount bar and edited some minor stuff.
v2.4: Lowered the support plane even more for clearance issues.
v2.3: Modified support to have more gap.
V2.2: Thickened the nozzle shell and lowered the mount bar to fit the fan better.
v2.1: Added mounting holes for fan, oops.
v2.0: Redesign for better fit. Couldn't modify older version properly, so started over.
v1.2: Cut more out to mount tab.
v1.1: Cut some sections off the mount tab section to fit between the arm ends on the effector.
v1.0: Initial.

Do you have an STL for the shroud without supports? FreeCad can't open *.ipt
I had some issues with my print, came out ok but was a bit too flimsy and I broke off the mounting bar and cracked the body snapping off the supports.
So looking to modify it by making it thicker walled and beef up the mounting bar (essentially how its done on the standard blower fan mount to give it more strength)... also make the mounting holes bigger for Noctua rubber mount grommets.
Really like the design though.. it's clear you've considered and minimised backpressure with as much line of sight as possible... very nice... exactly what I was considering but my CAD skills are poor that mine would have been very boxy.
With some minor tweaking and a raft or large brim it could possibly print well nose down with no need for supports?

Honestly, I would love to help you with that, but I can't remove the supports from the model in Inventor without doing a LOT of work, it's unfortunate in the way I designed it. I did modify it a bunch recently to fix some stuff, so maybe try it again? I broke a couple trying to remove the support myself, so I know it's really hard and pretty much requires a few extras to be printed. I put a Noctua fan on mine and it really doesn't blow much at all, so I am not sure what the issue is with that now. I tried to measure the voltage from the fan header at 100 percent fan and shorted my board (blew a fuse) so I had to order some of those tiny fuses before I can even begin to see what the issue is. Honestly, I am not sure why it isn't blowing much, but I can't even feel the air flow from the nozzle with them installed.

Ok fair enough.
I personally have had doubt's using this style of fan with ducting to push air as they aren't designed to deal with any real back pressure
hence one of the reasons the stock solution is a squirrel cage blower and not a standard 25,30 or 40mm fan. So IMO you'll probably need multiple 40mm running at 100%
to be the equivalent of 1X blower fan....
My logic was my blower is nosy now and those 30mm blowers aren't available in the UK so mounting 3X easily obtainable 40mm fans would be a more maintainable system. Yes I only really use Noctua fans ....
I looked at your design and due to the nice line of sight it's got it's probably as good a design as you can have to minimise backpressure.
I've just tested your design with a 40mm Noctua Fan (12V version) and I am getting a reasonable flow though significantly less than a stock blower..
hence you'll need 3 of them to compensate... (so hopefully your fans the right way round and your not using the speed reducer adaptor

)
My crude idea to remove the supports was a smaller scaled copy, made solid and use this as a negative brush to cut out the original.
So Overall blowers are the best solution but a few 40mm fans are better than nothing.... hence why I was bothering

Yea, I didn't know much about fans, so that makes sense that it wouldn't work as well. I am planning on putting three of these on, so hopefully that is sufficient. I guess if not I can get some more blower fans, heh.

I've been using your design with some 9k rpm server fans and I've had really good luck. They're super loud but my printer is in a back room with the door shut most of the time so that's alright. I get lots of good airflow even at 60% fan speed.
There is one thing though. I was using your shroud with the stock hotend and they fit fine, but I've upgraded to an E3D V6 and now I don't have enough clearance for them to fit under the effector plate. What mount did you use with your E3D? I'm having a little trouble finding the right mount to get the spacing I need. I tried a shorter version of the mount I'm trying, but then the PEEK fan for the E3D wouldn't fit. I'm about to get a stack of small washers and start shimming!

I used the mount from SeeMeCNC, but the cooling fan for the E3D barely fits. I have to use a few washers to shim with it. This blower design barely fits on mine like that, but it does. I'm currently designing an underslung E3D mount for mine so I'll have more room for blower fans, even if I lose some height.

Ah, thanks! I too may look into mounting below the plate. I can see where it would clean things up and make modding easier.
I made a hardware store run and picked up some washers for the short mount, and its fitting now! Everything's pretty close, but its all there. Thanks for your work!
EDIT:
I'll watch your repables page for your mounts!

I got a couple of the blower fans from here for less than $8. Looks like they are out of stock right now though.
